Metal fabrication is the creation of metal structures by cutting, bending and assembling processes. It is a value-added process involving the creation of machines, parts, and structures from various raw materials. Typically, a fabrication shop bids on a job, usually based on engineering drawings, and if awarded the contract, builds the product. Large fab shops employ a multitude of value-added processes, including welding, cutting, forming and machining. As with other manufacturing processes, both human labor and automation are commonly used. A fabricated product may be called a fabrication, and shops specializing in this type of work are called fab shops.

Modern metal fabricators use press brakes to coin or air-bend metal sheet into form. Machine shops cut metal, but focus primarily on the machining of parts on machine tools. Some firms do both fab work and machining. Blacksmithing has always involved fabrication, although that term has not always been used. Welder-produced products, often referred to as weldments, are examples of fabrication.

Plasma and laser cutting tables, and water jet cutters, are also common. Plate steel is loaded on the table and the parts are cut out as programmed. The support table consists of a grid of bars that can be replaced when worn. Forming converts flat sheet metal into 3-D parts by applying force without adding or removing material.

The force must be great enough to change the metal’s initial shape. Forming can be controlled with tools such as punches and dies. Proper design and use of tools with machinery creates a repeatable form that can be used to create products for many industries, including jewelry, aerospace, automotive, construction, civil and architectural. Machining is a specialized trade of removing material from a block of metal to make it a desired shape. Fab shops generally have some machining capability, using metal lathes, mills, drills, and other portable machining tools. Welding is the main focus of steel fabrication. Formed and machined parts are assembled and tack-welded in place, then rechecked for accuracy.

If multiple weldments have been ordered, a fixture may be used to locate parts for welding. Special measures may be needed to prevent or correct warping of weldments due to heat. These may include redesigning the piece to require less welding, employing staggered welding, using a stout fixture, covering the weldment in sand as it cools, and post-weld straightening. Straightening of warped steel weldments is done with an oxyacetylene torch. In this highly specialized work, heat is selectively applied to the steel in a slow, linear sweep, causing the steel to contract in the direction of the sweep as it cools. A highly skilled welder can remove significant warpage this way. Steel weldments are occasionally annealed in a low-temperature oven to relieve residual stresses.

Such weldments, particularly those for engine blocks, may be line-bored after heat treatment. After the weldment has cooled, seams are usually ground clean, and the assembly can be sandblasted, primed and painted. Consumables Corner: Is it OK to have magnetic welds on a nonmagnetic surface? As BEVs gain market share, manufacturers will need to address issues with mineral supply chains and vehicle curb weight, as vehicle weight is among the most important factors in BEV efficiency and capability. As BEVs migrate from novel vehicles to niche vehicles, the industry needs to ensure the BEVs have adequate range, especially since BEV charging infrastructure is in its infancy. And one of the biggest influences on range is vehicle weight. Today’s solution to range seems to be adding denser battery capacity. Production improvements over the past 10 years have led to a dramatic reduction in the cost per kilowatt-hour for lithium-ion batteries. This enables manufacturers to add greater battery capacity without negatively influencing vehicle costs.

Adding battery capacity, however, can’t fully compensate for bloated weight. For one, battery researchers agree that future improvements in battery technologies will lead to marginal cost improvements. To achieve acceptable range, manufacturers must do better at reducing the curb weight of current BEVs. For instance, GM’s Hummer three-motor version has an estimated curb weight of 10,000 to 14,000 lbs. Its 200-kwH battery capacity is twice that of Tesla’s, but with less range. Reducing curb weight to gain acceptable range will need to be an aggressive effort by OEMs, especially given the weight of batteries, safety equipment, and consumer demand for entertainment and comfort amenities. As BEV sales become a more significant market segment, costs of essential minerals will increase both because of supply and demand and because increased demand will further expose issues in the mineral supply chain.

Awareness of the environmental impact of lithium mining. Lithium mining uses tremendous amounts of water—an estimated 500,000 gallons per ton of lithium. In Argentina, Bolivia, and Chile, where half the world’s lithium reserves are estimated to be, the water usage is negatively affecting the nearby agricultural industry. Also, poisons leach off from the evaporation ponds and are known to kill downstream fish populations. Awareness of human rights issues in cobalt and element extraction. Cobalt mining in the Democratic Republic of the Congo is known for abusive labor practices and child labor. Energy is a strong economic and political motivator.
